The past, present and future of Vibratory stress relief

Process of foundry, forging, welding, cutting and application of metal will cause residual stress within the work pieces due to cold, heat or machinery distortion, which lead to unstable condition of work pieces and decrease dimensional stability and mechanical physical property. As a result, the work pieces will deform and be out of use under long time applying, and dimension precision can not be assured. Thermal stress relief and natural stress relief are generally adopted in the past to relieve the residual stress within metal work pieces. However, these two methods are of many defects and drawbacks: NSR costs too much time and area, and suits no mass production; while TSR costs too much money, area, affiliated equipment, and energy. It’s difficult to control temperature of furnace, therefore the work pieces burnt are easy to be oxidized, which adds to the work of cleaning, and crack under uneven heat. It’s also likely to cause new stress when they are getting cold. Besides, the working environment of TSR processing is severe with pollutant and low automatic mechanization. On the contrary, Vibratory stress relief saves substantial energy, decrease cost and time. Compared with TSR, Vibratory stress relief can save stress relieving cost more than 90%, energy 95%, and investment 90%. It cost half a year or two years to go through NSR, TSR one to two days, while Vibratory stress relief half an hour to one hour at most. The equipment is easy to carry, operate with high adaptability, automation and no restriction to place, size and weight of work pieces.

Vibratory stress relief meets the requirement of contemporary industrial society for energy and environment preservation, which makes it a trend for replacing the traditional TSR in some ways and becomes a revolutionary high-and-new tech. Vibratory stress relief has aroused tremendous attention and interest from mechanical manufacturing industry, and has been widely used worldwide in recent twenty to thirty years.

 

1.Vibratory stress relief General

  • Vibratory stress relief Principle

Vibratory Stress Relief (Vibratory stress relief for short), is treatment to metal work pieces through controlled vibration power aiming to relieve the residual stress within work pieces.

Numerous application cases home and abroad prove that Vibratory stress relief functions is well to stabilize dimensional precision of components. However, there has been no systematic and satisfactory explanationup to now to the principle of how it actually manages to do it.

Analyzed from macro way, Vibratory stress relief causes plastic deformation in components, decrease and homogenizes the residual stress; improve anti-deformation capability of material, which is undoubtedly the basic reason to stabilization of dimensional precision. Analysis from stress relaxation and deformation of components indicates that the presence and instability of residual stress cause the relaxation and redistribution of stress, which makes components to have plastic deformation. Therefore, TSR is the general way to relieve and decrease residual stress, especially risk peak stress. Vibratory stress relief can also decrease residual stress by 20%-30% usually, sometimes up to 50%-60%, and at same time decrease the peak value of stress, which resulted in homogenization of stress.

Another important factor for dimensional stability of work pieces except for residual stress value is relaxation of rigidity, or anti-deformation capability of components. Although there is huge residual stress within, the components will not deform greatly due to its strong anti-deformation capability. In this way, Vibratory stress relief is obviously effective too. The loading test result of Vibratory stress relief shows that work pieces under Vibratory stress relief have better anti-deformation capability than those without, as well as those under TSR. Material is strengthening through vibration and its dimensional precision is stabilized.

Analyzed in micro way, Vibratory stress relief can be seen as an additional stress imposed on work pieces in the form of recycling loading. As it is known to all, engineering materials are not ideally elastic, in which there are various kinds of micro defections, especially cast iron where there are large amount of graphite of various forms that cut the metal. As a result, no matter what is steel, cast iron or other metals, the stress within are concentrated to some extent around its micro defections. The alternating stresses imposed on the work piece and the residual stress within the work piece overlap when the work piece is vibrating. When the overlapping of the stresses reach a specific limit, the part where the stress most concentrates will exceeds the yielding limit of the material and distorts , which will reduce the peak value of the residual stress and harden the metal itself. Afterwards, the vibration will work similarly on other parts where the stress concentrates, to the effect that the total value of the overlapping additional vibration stress and the residual stress will not cause any plastic deformation of the work piece, which marks the end of the process to relieve and homogenize the residual stress and harden the metal through vibration.

Vibration strengthening is forced vibration of work piece under external recycling loading, with force coming from the eccentricity of vibrator. It’s forced vibration with various degrees of freedom and damping system. For convenience of analyzing, we simplify the system to a forced vibration with single degree of freedom and damping system. Mechanical model is as in figure 1.

The vibration force grows along with the increase of eccentric distance e and rotating speedω2. Therefore in practical use, alternating dynamic stress can be imposed on metal work pieces through readjustment the eccentricity and rotating speed of vibrator, while metal will have dislocation movement under the function of alternating dynamic stress.

When the value of alternating dynamic stress increased from zero to peak, increase with the alternating dynamic stress, the dislocation of metal material is exicited ,continuously release new dislocation, and pluged on the obstacle. The stress field which formed by the continuously increased dislocation pileups makes dislocation of the nearby crystal to have a trend to move. The pileup on the higher stress field is recanalized at first, the concentrated stress is released

During the value of alternating dynamic stress decreased from peak to zero, the balance of dislocation pileups was damaged. During the movement, a lot of dislocation will overlap with other dislocation, which increase the dislocation density. With the alternating of imposed dynamic stress, the above process is repeated, when the peak of inner stress decrease, at the same time dislocation is proliferation, the increase of the dislocation density is useful to improve of fatigue strength

Fatigue damage is 3-phased: fracture initiation, expansion of fracture and instant break. Fatigue life of metal material is mainly composed by emerging life of fracture and expansion life of fracture.

Fracture initiation is formed where the stress is the highest and intensity is the weakest. After Vibratory stress relief, high inner stress is decreased and homogenized, which reduce the influence brought by concentration of stress; at the same time, increase of dislocation density makes it harder for glide belt to slide, which will increase the life of fracture initiation. While the change in dislocation configuration and increase in dislocation density of the material will increase the resistance of gliding movement and power needed for expanding the fracture, which increase the expansion life of fracture, so that to improve fatigue intensity of material and enhance the material property.

  • Features of Vibratory stress relief

Vibratory stress relief has been successfully applied to components made of steel, cast iron, nonferrous metal alloy and so on in industries as mechanical manufacturing, aviation, chemical equipment, and power driven machines. Vibratory stress relief obtained tremendous attention from various fields, for the reason that it’s featured by:

●Less investment: compared with TSR, Vibratory stress relief needs no immense stress relief furnaces, and saves area and expensive investment in equipment. In modern industry, process on large castings and weldments to relieve the residual stress needs giant furnaces, which costs money with low utilization rate. It’s hard to homogenize the temperature in furnace, and ineffective. Vibratory stress relief can help avoid such questions.

Therefore, at present, large weldments in bridge, ships and chemical machinery of several meters to tens of meters, as well as heavy castings weighing several to tens of tons mostly apply Vibratory stress relieving.

●Short production period: it takes several months to relieve stress by laying aside through NSR, and it takes tens of hours to complete TSR, while it takes only tens of minutes through Vibratory stress relieving. Besides, Vibratory stress relieving attaches no requirement for ground, which shortens the time of back transportation of work pieces before and after stress relief. If Vibratory stress relieving equipment is installed on production line of mechanical process, the production arrangement will be closer and stress produced during machining can be relieved right away.

●User-friendly: small size, light weight, portable. Vibratory stress relieving equipment can be taken to the production field as it’s free from restriction to field. So compared with TSR, Vibratory stress relieving is more convenient and easier to adapt to all situations.

●Energy saving and cost reduction: It consumes little energy to relieve stress within work pieces under resonant frequencies. Practice proves that mechanical vibrator with 0.25 to 1 horse power can oscillate work pieces below 150 tons. So it is roughly estimated that energy consumption of Vibratory stress relieving is 3~5% that of TSR, cost 8~10%.

●Others: Vibratory stress relieving is simple to operate, which makes it easy to realize mechanical automation. Vibratory stress relieving avoids the problem of bending, deformation, oxidation, decarburization and abating of metal work piece in TSR process, and it’s the only way to do re-stress relief at present.

2. Origin of Vibratory stress relieving

Vibratory stress relieving is originated in European and American countries after WWII. With the development of modern scientific technology around 1950s, Vibratory stress relieving theory, test technology and vibration equipment were improved rapidly. Processing time can be shortened when work pieces are vibrated under resonant frequencies, with better effect in stress relief and precision stability, as well as less energy consumption. At the same time, relevant Vibratory stress relieving equipment emerged, which was attached great importance worldwide and was rapidly applied to production.

With the ever growing of this process, vibration and controlling equipment are getting mature. Vibratory stress relieving is widely used in more than ten industrial developed countries. A certain American stress relief company possesses 350 sets of Vibratory stress relieving equipment and do Vibratory stress relieving process on more than 5000 projects. 3. Application history of Vibratory stress relieving in China

Vibratory stress relieving was introduced to our country in 1970s. In 1974, Beijing Machine Tool Research Institute formally listed Vibratory stress relieving process in their research subjects, and began to make research on application of Vibratory stress relieving process by machine tool cast iron. Through years’ research, fundamental Vibratory stress relieving process is determined and its effect is recognized.

With the probation and deepening of research, Vibratory stress relieving was put in the content of “Research on improving quality of machine tool casting”, one of the 38 key problems to be tackled during the “Sixth Five Year Plan”. Beijing Machine Tool Research Institute was in charge of research on the practical use of Vibratory stress relieving. The research task was duly completed. Report from “Sixth Five Year Plan” authenticated that Vibratory stress relieving process research has leveled global advanced technology. In the “Seventh Five Year Plan”, Beijing Machine Tool Research Institute shouldered task of national key subject, “Research on digestion and absorption of crucial project of one-stop Vibratory stress relieving process on CNC welding work pieces”. Vibratory stress relieving in our country has become mature after the “Seventh Five Year Plan”.

Vibratory stress relieving was appointed national key extension project by former National Economics and Trade Committee on 1999.on July,1999 Chinese Mechanical Engineering Society set up technology committee of stress relief, then we have the national academic organization which aim to study stress & deformation, on 2000, The former National Economics and Trade Committee appointed the updated Vibratory stress relieving equipment as the national key technology innovation project; On 2001 The former National Economics and Trade committee supported the standard revision work by project establishment, and on Agu,2001, Chinese Mechanical Industry Association issued paper which officially named the Vibratory stress relieving as the manufacture standard of machine tool, then revised the Vibratory stress relieving as the manufacture standard of casting 、forging、welding and other manufacturing.

Vibratory stress relieving was from vacancy to a certain scope. Now several thousand Vibratory stress relieving equipment were applied to the following field: Machine tool、Mould、Forging、woodworking、Aviation、Spaceflight、metallurgy、Mining、Railway、Shipbuilding、Textile、Nuclear Power Station, etc.

4. Problems of the traditional Vibratory stress relieving

5. Application of Harmonic Frequency Spectrum in Vibratory stress relieving Field.

With regard to the improvement of Vibratory stress relieving tech, researchers from various countries set their direction of research and breakthrough by solving problems as improving the rotation speed of vibrator to find frequencies of materials with high rigidity, and formulating Vibratory stress relieving process schemes for various work pieces. However, they encountered with a new bottle neck, in which the increase of motor rotating speed met many technical problems, and the incessant emerging of new material and new equipment has made the formulating of process scheme more complicated. Vibratory stress relieving was laid aside temporarily in some enterprises. Equipment purchased before were laid idle or used as experiment machine for research in the lab. Thermal furnace which causes pollution and wastes energy, on the other hand, came into use again. Vibratory stress relieving left only shadow in the enterprises.
